rte\"\u003e\n\u003cp\u003eThe factory intake system of the BMW M2 N55 system is not a sealed design.  The front opening attaches directly the front inlet which is in turn attached to the front air ducts located behind the grills and there is a second opening which opens into the engine bay towards the headlight.  This clearly suggests that one opening is not enough and the engineers had to create a separate opening to meet the high airflow demands of the engine which is understandable since the front intake has barely the same cross sectional area as the MAF.  The design is still however efficient as far as keeping the intake air temperatures low.  As far as being an ultimate performance intake, it is most certainly not with it's angular design, small volume and having an airflow with a directional path which is not direct.\u003c\/p\u003e\n\u003cp\u003eFor this application we have opted for large cross sectional turbo inlet tube with integrated MAF and a smooth non concentric expanding inlet tube which with silicone couplers.  The expanding large volume inlet tube acts like a large velocity stack which accelerates the airflow and is much larger than the small and short velocity stack fitted to the internals of the oem intake.  The result of the smoother airflow from our inlet tube is a far smoother lower rpm torque availability from the engine vastly improving drivability.  Throttle response is immediately felt to be smoother and more eager.The inlet tube is attached via a stainless steel v band clamp to the air filter housing which attaches directly to the oem front air feed and has a frontal opening facing towards the headlight. \u003cimg design currently on offer on the market with a huge opening of 170mm (6 3\/4\") and is designed to take full advantage of the intake tube by altering the direction of the airflow towards the outer walls.  By placing the air filter in front of the inlet tube we achieve the largest velocity stack ever seen for the N55 and which also has the best laminar flow.  It is important to note that we have painstakingly opted for the largest possible air filter for a various number of reasons.  Not only does a larger air filter allow for more air flow and therefore power but it also does not block up for longer and continues to be efficient at it's main purpose which is to filter the air of harmful elements.The air filter is completely encapsulated within the air filter housing rejecting the vast majority of the engine bay hot air and with the angle of the front inlet the air circulates around the air filter giving an even distribution of outside cool air.\u003cimg result.Directly inline with the on-road driving experience and a very realistic result. Engine produces more torque initially which is directly related to the improved flow characteristics of the inlet tube allowing the turbo to spool up faster. No gain expected in the midrange as the stock intake system flows enough in this region. After 4900rpm the power gain increases all the way to redline. It's important to point out that fabricated dyno graphs tend to show a similar dyno curve shape but just higher across the rpm range. Here we can see the two graphs are almost exactly the same from 2800-4900rpm and the gains are at the higher rpm where the stock system becomes a restriction. These are wheel horsepower results. The OE air filter boxes have panel filters that are quite small and therefore quite restrictive for the air flow.\u003c\/p\u003e\n\u003cp\u003eOur goal when designing this new intake system was that it must be enclosed, so it does not draw hot air from the engine bay which many aftermarket intake systems do. If the intake system draws hot air from the engine bay it is directly equated with warmer charge air (higher IAT). During all tests we have carried out during the development of our entire BMW F8X M2C\/M3\/M4 product range we see clearly how the power band is directly equated with the IAT (Intake Air Temperature) and turbo inlet restriction.\u003c\/p\u003e\n\u003cp\u003eWhen designing our upgrade intake system, we started with 3D-scanning the engine bay on our M3 Competition. This gave us an exact 3D-model of the available space to design our intake system in. We found that we could use large double cone BMC air filters with large filtering area for high flow not just when new (small filters starts to flow worse after short usage). We could also use 3” (76mm) tubing which we designed with as few and smooth bends as possible to reduce the air flow restriction. To eliminate hot air from being drawn into the air filters we designed heat shields and lids that together with rubber seals makes our system feed the engine with nice cold air. Our intake system uses the OEM fresh air inlet ducts that feeds the air filters with fresh air from the grille. We have tested these, and they are not a restrictive part in this system and with the pressure zone that builds up behind the grille at speed adding scoops will not make much difference.\u003c\/p\u003e\n\u003cp\u003eOur intake pipes are manufactured in 76mm (3”) mandrel bent seamless aluminium pipes. Both the intake pipes and heat shields are finished with a tough matte black structure powder coat. For the air box lids we went for a design made in a lightweight polycarbonate material with a nice satin black finish.\u003cbr\u003eAll these improvements have resulted in an impressive +10 hp top power gain and in the mid-range RPM we see up to +20 hp \/ + 40 Nm. To get an exact 3D-model of the available space to design our intercooler in, we carried out a detailed 3D-scan of our M3 Competition engine bay. In our Solidworks CAD-software we tried out several design concepts for our charge air cooler using the 3D-scan generated model.\u003c\/p\u003e\n\u003cp\u003eThe final design concept was decided after several CFD simulations in our Solidworks Flow Simulation software. In this software we can simulate air flow and measure pressure drop and air distribution over the core. We decided not to include internal air guides since several of our simulations showed they did more harm than good. But in many cases, these cause turbulence and disruptions to the airflow.\u003c\/p\u003e\n\u003cp\u003eOur final design resulted in a bar-and-plate core with TIG-welded aluminium casting end tanks. We have managed to utilise a massive core – 85% larger than OEM and decrease (16% lower) the charge air pressure drop and maintain drop-in installation without modifications. Decreasing the charge pressure drop over the intercooler has several benefits such as the turbos needs to work less to achieve target boost \/ lower temperature \/ improves throttle response. We have the equipment to calculate the pressure drop in our CFD calculation software and also real-world tests in our Superflow SF-1020 flow bench. On the water coolant side, we changed to a dual pass flow structure which allows the coolant to flow across the core two times before exiting the intercooler instead of the OE single pass structure.\u003c\/p\u003e\n\u003cp\u003eWe use a high density offset cooling fin on both the air and water side. Many after-market intercooler pipes make it impossible to snap the engine cover rubber grommets correctly onto its lock pins. We have solved this issue by our design of this pipe and that we include longer OE-style locking pipes for the engine cover. We decided to not include methanol injector connections on our intercooler pipes since in our opinion it is better to have this after the intercooler. 6700rpm12-15WHP 5800-7500rpm.  The results are as expected for a large volume system with large velocity stack shaped inlet tubes.  The OEM system flows enough up to 4000rpm up to which there are small gains in power.  After 4000rpm, power gradually increases to the rpm limiter with 12-16 flywheel HP from 5800-7500rpm.The Maximum Delta gains from the average stock run vs the highest run with the carbon intakes is also displayed on the third graph.  While this is a real result we do not quote this HP gain as part or our marketing. This gain is possible however.  The gains are realistic as the power increases from 3000rpm onwards with no gain below this.  The graphs are not a phase shift which is typical of dyno tests where the correction factor has been changed to show larger than actual gains for marketing system.\u003c\/p\u003e\n\u003cp\u003eThe first feed comes from the frontal factory air inlet.  The second is a frontal air feed which are located in a region where we tested only ambient air reaches.  The third and final feeds are the most interesting. \u003c\/p\u003e\n\u003cp\u003eThis design strategy ensures the maximum amount of air at the lowest possible intake temperature. The final result is a stunning under bonnet appearance matched with a more eager and smoother throttle response.  More torque available faster and an intake sound which is sophisticated and pronounced under
